Book Description

Apply Lean Thinking to Dynamic, High-Mix Manufacturing
CREATING MIXED MODEL VALUE STREAMS: Practical Lean Techniques for Building to Demand
Kevin J. Duggan

How can you apply value stream mapping and lean concepts to the more complex environment created by mixed model (high variety) manufacturing operations? CREATING MIXED MODEL VALUE STREAMS helps to address the challenges of high-mix manufacturing.

Topics Covered Include:
Mapping value streams in real-life manufacturing environments
Developing future states that can respond to daily changes in customer demand
Creating flow through the "pacemaker" process when products have different cycle times
Setting up mixed model heijunka (load leveling) boxes that provide visual schedules at regular intervals
Applying mix logic charts to determine finished-goods strategies and meet seasonal demand

The author uses a step-by-step approach, illustrated through a case study based actual experience, to go beyond the basics of value stream mapping and to show how to create future states in the real manufacturing world of multiple products, varying cycle times, and changing demand. The book includes a CD-ROM featuring useful spreadsheets for sorting products into families and calculating equipment needs.

Comprehensive and down-to-earth, CREATING MIXED MODEL VALUE STREAMS provides the details and techniques for implementing lean in the complex environment that manufacturers face on their own shop floors.

4 out of 5 stars Accessible Exposition of Principles but the Devil's in the Details.......2006-09-24

In this very good book author Kevin Duggan describes an approach to implementing lean manufacturing in challenging environments characterized by a high degree of variety, shared resources, and lumpy demand. All too often in such situations, practitioners conclude that lean principles can be applied incompletely or not at all. Significant missed process improvement opportunities follow from this foundational misunderstanding.

Duggan develops his material using as a case study the hypothetical EMC Supply Company. Value stream mapping is used throughout the book to depict the current scenario and the various improvements to achieve the desired future state.

The author starts at the very beginning, with a discussion of how the proper definition of product families is critical to the creation of flow in high mix plants. He goes on to introduce the concepts of takt time and the pacemaker operation for the process. From there the discussion moves to the balancing of operations, presentation of materials at the point of use, scheduling the work, and dealing with variation in customer demand.

These concepts are applied by the EMC implementation team and are illustrated with an evolving series of value stream maps. As a result the presentation has a "real world" feel to it that should encourage application of the principles.

One significant caveat needs however to be mentioned. Successful implementation is about pressing through countless details in every situation. Duggan draws attention to this in various places writing for example, "Material presentation for a high mix of products will take some creativity and planning. This is an area where we will have to sweat the details".

In fact, in my experience as a lean implementer, the details need to be sweated at every turn. The concepts may be simple, elegant, and often self evident, but putting them into action requires an almost obsessive attention to a myriad of practical intricacies.

For those committed to making this effort the results will be impressive. This book can help make it happen.

5 out of 5 stars lean for Mom and Pop job shops........2005-01-16

Value stream mapping and lean "nuts and bolts" for high variety - low quantity products. This book walks the reader through the process of setting up a high variety flow. I am no lean expert by an stretch of the imagination, but found this book to be extremely helpful in understanding and implementing the technique of flow.

The writing is very clear and concise. Graphics show clearly the subject being discussed.

I suggest reading Learning to See first to understand how to create value stream maps, then apply those learned skills to the floor using Creating Mixed Model Value Streams.

This book should be a required core course in the lean planned program of study. But remember there is no graduation, only life long learning.

4 out of 5 stars Practical book.......2007-08-14

VSM books shows interesting process to apply modern control thinking to production. However, clear products standardisation & determination process could be necessary before methods can be applied as well as possible.

Discussed waste elimination is generally nice approach. Waste elimination possibilities in organisations should to be evaluated with this book and more generally at lean bibliography, because elimination of waste helps almost everybody. :)

5 out of 5 stars Good step-by-step recipe book for lean implementation.......2006-09-15

This book provides a practical approach for implementing lean manufacturing and what pit-falls should be avoided during the lean journey. Recommended for organizations that are beginning lean manaufacturing implementation.

This book gave me great insight to re-initialized our lean efforts. We have been so busy and got caught up in the value stream mapping craze and kaizen events, but little impact. This book did a superb job in laying out the eight steps, with all the forms, templates necessary to ensure sustainable results. Great work by the authors!

Book Description

With an emphasis on modeling techniques, Jeremy Shapiro's MODELING THE SUPPLY CHAIN is the perfect tool for courses in supply-chain management or for professional managers who seek better analytical tools for managing their supply chains, information technologists who are responsible for developing and/or maintaining such tools, and consultants who conduct supply-chain studies using models. Shapiro examines in detail the roles of data, models, and modeling systems in helping companies improve the management of their supply chains. The focus is on optimization models based on linear and mixed integer programming. Shapiro clearly illustrates that when properly applied, these methodologies can create accurate and comprehensive models of great practical value. The book also shows how competitive advantage in supply chain management can be most fully realized by implementing and applying optimization modeling systems.

Customer Reviews:

4 out of 5 stars Highly recommended for those interested in the topic.......2003-03-17

Shapiro's book is really an interesting introduction to modeling the Supply Chain. After an easy to follow overview on the tools: Linear Programming (Simplex) and Mixed Integer Programming (with an appendix over the Branch and Bound method), these fundamentals are applied to strategic and tactical issues related to modeling the SC. Some actual applications together with their outcomes make examples more credible and dowm to earth. Examples run on excel's solver are strightforward and useful to get a basic handle on the topic.

Several chapters on an unified optimization methodology for planning SC problems and databases are also interesting. The book ends up with a reviw on how decisions are taken within an organization and the role of modeling and optimization techniques. Its plain english is another positive point.

My only "but" could be an overly superficial treatment of hot topics in SC as facilities location whereas covering issues as Corporate Financial Planning far from the core of the book. All in all a profitable bought.

This book is about math-modeling of Supply Chain Management(SCM). While only few analytical SCM books in market, this book is still different. The presentation of math-modeling does not forbid your curiousity in model by giving a proof, theory, lemma; this book shows you the modeling method to capture the complex SCM problem. I like this book over Simchi-Levi (logic of logistics) for its description, practical aspect and future direction. Also, I prefer this book over Chopra (SCM) and Simchi-levi (SCM) for its higher and better modeling issues. This book takes care the readers well since the solution technique is also given, e.g., Linear Programming, Mixed Integer Programming, Unified Optimization, even simulation. While this book is more on quantitative, the interaction between qualitative and quantitative is given -both basic and advanced level. Suggestion to adapt modeling technique to organization is well presented also. The information technology (IT) section covers most SCM issues as well as the implementation and database for SCM. If you're in this area (either academia or practitioner), you have NO EXCUSE not to get this book seriously. For its uniqueness, this book is not supplementary or option, but it's a requirement for you.

5 out of 5 stars Lean Distribution is a "must have" text on supply chain optimization.......2007-04-12

Zylstra has effectively packaged more than two decades of experience as a leading practitioner of production and supply chain optimization. Sharing client experiences has allowed Zylstra to add context to what at times is necessarily a technical path to getting the most out of your supply chain for both your organization and your customers. Lean Distribution is a "must have" text on how to successfully analyze and implement proven optimization techniques.

4 out of 5 stars Excellent primer for how to do distribution right.......2007-01-03

This book is an excellent guidebook for how to setup distribution right the first time. I found many concepts inside that were highly applicable to my business which involves several different and complex distribution challenges due to compliance and lead time constraints. I would encourage anyone looking to setup a distribution network or rework one to read this book.

4 out of 5 stars Good addition to logistician's tool kit.......2006-11-26

Applying well tested "Lean principles" across the entire supply chain is the theme of this book. Kirk has done well in expanding lean thinking to distribution challenges as well as pointing out practical ways to apply them successfully. "Pull" verse "push" is not new but he explains how to fully transform a supply chain into demand chain; where end consumer demand triggers replenishment; "When cash registers ring the factory hears and builds to replenish"
He incorporates a holistic view of logistics, and warns to avoid pitfall of optimizing one element at the expense of others. Key nuggets in this book include:
* Building nimble processes which are simple and responsive to overcome the challenge of forecast inaccuracy.
* Establishing segmented customer service levels based on customer's replenishment methods and partnership maturity.
Well thought out, with practical and field tested solutions makes this a valuable addition to every supply chain professional and logisticians tool kit

5 out of 5 stars Outstanding Insights on Lean Distribution/SCM, Methodically written.......2006-11-16

Kirk has done an outstanding job in decomposing the issues and content related to an area that is receiving broader attention as businesses leverage lean techniques "outside the four walls". For business models looking for advantages and cost containment opportunities, this is a good place to start to better understand the complexities and techniques associated with Lean Distribution. It is clear that he has been "around the block" with respect to seeing and developing this expertise for businesses across multiple industries and I am encouraged to see others sharing their expertise in this domain (which often lacks the attention it deserves).

Overall, well-written, methodically explained and great insights throughout. A great book to supplement any academic curriculum or Supply Chain initative in my opinion

4 out of 5 stars A fresh perspective on Lean outside the factory.......2006-10-16

I found this to be interesting read on using lean principles to streamline the supply chain between the plant and the customer. Too often, Lean (like TOC, Six Sigma, etc.) is described by its followers as the magic solution for every problem. Refreshingly, Zylstra has not only addressed a specific topic, but also hasn't claimed that it always works perfectly and should never be questioned.

From a reader's perspective, the book is well written -- the case for lean distribution is made clearly through a series of brief chapters that serve as building blocks toward a logical, cogent conclusion.

By matching my own experiences to the methods and concepts presented in the book, there appears to be a great deal of "been there, done that" behind the author's positions. Many of the clients I have worked with -- and had great success with -- could benefit from spending some time with this book and thinking about how they could further improve using the concepts covered.

Overall, a pretty strong effort from what looks like a first-time author.

Book Description

Lack of materials or goods to satisfy customer orders under current market conditions represents an extremely costly and important problem facing businesses today. This is a problem that companies have spent hundreds of millions of dollars trying to solve. This book introduces a new theory, 3C, which will solve these problems. The authors, experts from Lucent Technologies, discuss in detail the relationship between the 3Cs - capacity, commonality, and consumption - and how this relationship can revolutionize your business. You will learn how to: reduce overhead expense and improve shipping performance by using the business capacity as the basis for materials planning; reduce investments in inventory by using the commonality of components; obtain dramatic improvements in the lead time of customer orders by using the actual consumption of materials instead of inaccurate sales forecasts as the basis for purchasing. The new and exciting techniques based on 3C generate immediate business benefits, for example: executing the purchasing function with a new criteria and formulae that can eliminate material shortages and significantly improve shipping performance, sales volumes, operating expense and company image. 3C-A Proven Alternative to MRPII for Optimizing Supply Chain Performance gives you the knowledge and practical guidelines to better manage end-to-end Supply Chains and eliminate the expensive and annoying problem of material shortages that most businesses suffer. 3 out of 5 stars No thanks, I'll keep my MRP..........2001-10-04

.
And now we have a new "Silver Bullet," or at least that was what the authors would have you believe! But is 3C the greatest thing since sliced bread? To be sure, it does have something to offer. Unfortunately, a reading of this book will not answer all your questions because:

"Although not complicated, because of space and time constraints, we will leave all detailed explanations pertaining to implementation to future separate publications." (p 62)

The technique that "3C" is to replace is called Material Requirements Planning (MRP). It is a technique for determining what supplies you will need in order to build what you have decided to build. It was NEVER meant to determine what you are capable of building, that was left to Capacity Requirements Planning (CRP). It was NEVER intended to predict what you should build, that was left to Master Scheduling (MPS). It was only designed to simplify the ordering / reordering process, by flagging the parts which must be given special consideration.

3C doesn't eliminate forecasting, it doesn't address the complexity of accounting for new product startup, and it doesn't work when each product has its own unique bottleneck. For example, assume that two products use aluminum sheet. Product A uses a shear to cut the aluminum into rectangles and product B uses a punch press to cut the aluminum into circles. These two cutting techniques are the respective bottlenecks for these two products. 3C would suggest that you stock enough aluminum sheet to provide for the product that consumes the most aluminum sheet, and ignore the other.

The authors unfairly criticize MRP by saying:

"The lack of success before 3C was due to the unfortunate fact that MRP methodologies are completely blind to commonality and consequently are unable to exploit it in any way." (p 63)

But MPS, which drives MRP has powerful tools to "aggregate" demand. This means that common parts (say, lug-nuts) are ordered against a forecast for vehicles, long before the forecast is refined to include cars, trucks and SUVs. When an order for a red SUV is processed, 20 lug-nuts are available.

One piece of fancy footwork, is 3C's technique of setting a "Maximum Sales Rate" (MSR), and not "allowing" sales beyond that. I wonder if the customer who is refused would agree that represents "100% customer service!"

And last but not least, the website listed in the book has been closed and there currently are no "subsequent publications" available to fill the gaps left by this incomplete work.
.

5 out of 5 stars Straight to the point.......2001-09-12

I strongly recommend this reading. This book proves wrong the idea of many industries and businesses that only with great amounts of money can the problem of shortages be solved. I like the simplicity of the 3C theory and will try to practice it in our business as much as we can. We certainly don't have the money to buy one of those highly expensive ERP solutions. This makes perfect sense for small businesses, like ours, that just want to have better customer service while keeping operating expenses low. Finally a solution that anyone can use to save money. I also like the easy going style of the book. It was fun to read.

5 out of 5 stars The answer is in front of us !.......2001-09-10

In these days, companies struggle through costly software implementations: APS, decision support tools...The search for the "Holy Grail" in Supply Chain Management drives operations management decisions. Yet, the bottom line not always improves.

This book tells you: "Keep It Simple". Use your money wisely and don't waste one more minute. The answer is right in front of your nose.

Its stile reminds you of Goldratt. It is aggressive, to the point, and easy to read. But most of all it tells you how.

4 out of 5 stars Great book!.......2001-05-11

The book is definitely great for material management practitioner. It is easy to read, more like the style of the famous "The Goal", and it triggers critical thinking, which one can use in the day in and day out operations! Highly recommend it!

4 out of 5 stars Theory & Application of 3C.......2001-01-11

Having experienced some of 3C first hand, I can testify that the approach is valid and useful. However, like most new things, it takes time to digest and to translate the theory to practice. One size does not fit all. The good thing is that you don't need a lot of expensive "experts" to implement. You do need people with basic factory functional competence, common sense, open minds, and management willing to "stay the course."

The 3C method is a fresh and intersting approach to age-old problems. Its initial success lies in the opportunity (excuse) to challenge the old ways and assumptions, with both suppliers and customers, using common sense approaches. This usually results in resetting customer expectations (a good thing!), to which 3C provides some ready answers.

However, one should be careful in not getting too wrapped up in the belief 3C is a "silver bullet" that will solve all their operting problems. In this regard, 3C is no different than the rest. Applied to a factory, without careful thought and involvement of all functional departments, 3C could be ruinous. However, this is just as if you gave a new teenage driver a book on driving, the keys to the family car, and wishing him well! 3C is powerful stuff!

Book Description

Focusing on the lean supply chain from an operations perspective, this insightful book offers a thorough overview, covering the activities of all the companies involved in the flow of products, services, finances, and information - from the initial suppliers to the ultimate users. It provides candid discussions of managers' tasks and responsibilities and how they may be best accomplished through the use of such conceptual tools as lean thinking, theory of constraints, and the balanced scorecard. The book uniquely integrates the discussion of theory of constraints with the lean supply chain, illustrating how both champion the use of pull to create the flow of goods and services through the value chain while emphasizing that lean is indeed a growth strategy.

4 out of 5 stars Good book.......2007-03-08

This book is concise in dealing with the basics and the advanced materials in the subject. Author's language is discernible even for those who are not familiar with this concept.

5 out of 5 stars Crack the Bullwhip!.......2006-05-02

I am the Corporate Lean Champion for a global manufacturing company. I had heard of the bullwhip effect but did not thoroughly understand it before reading "the book" as I refer to it when recommending it to my Lean students. Streamlined helped me to put a plan together utilizing rate based planning, Lean variation reduction tools, and pull protocols to Crack the Bullwhip effect and drive it out of our organization!

Streamlined is a "must read" for any Lean practitioner, operations Leader, supply chain leader ot MBA student.

5 out of 5 stars An Excellent Guide.......2006-01-08

I actually got the opportunity to study under Srini and can verify his expertise in this field. I picked up more than a few great ideas in this book that I hadn't seen in the many books I have read on the subject. I would recommend this book to students, managers, and specialist at all experience levels.

5 out of 5 stars Excellent textbook for an advanced undergarduate course as well as MBA courses.......2005-06-28

I have adopted "streamlined" for an advanced topics in management course on lean supply chains. The challenge of finding a book that goes beyond the abstract concepts to more detailed and parctical steps for implementation has been greatly alleviated by "streamlined." Dr. Srinivasan provides the reader and the student in particular with a very well thought out and written text. My students' initial worries about the rigor and difficulty of the subject matter were quickly mitigated after reading the first few chapters.
The 14 principles provided me, the professor, an organizing framework for the delivery of the course, the assignments and the term project. The students and myself found "streamlined" to be very interesting, thought proviking, and useful.
This book is a must-read for any faculty member regardless of their discipline as the topics covered cut across all functional areas of business and provide a much-needed integrative approach.

5 out of 5 stars Very thorough read.......2005-02-05

This book covers the concepts around supply chain optimization in depth. In our company we are using these techniques to improve the lead time in our global manufacturing supply chain.

Customer Reviews:

5 out of 5 stars Highly focused and essential for any ERP analyst/developer.......2002-06-19

This book is an essential reference for ERP analysts, developers and DBAs. It is unique in that it addresses data requirements for materials management within the context of manufacturing processes, with an emphasis on bills of materials.

The chapter on engineering change control stands out because this aspect of both data structures and process change management are not covered (or only lightly touched upon) in other ERP references. This chapter and its companion on implementing change add significant value to the book and reflect mature and best practices. I also liked the chapter on new product introduction and custom manufacturing because these aspects of the manufacturing process come with a different set of challenges and requirements from steady production processes.

Regardless of whether you're using SAP, Baan or another ERP package (or are developing custom applications to automate manufacturing materials management) this book will expose the relevant details of the data structures, which are the foundation of any application.

Customer Reviews:

5 out of 5 stars A great lean book.......2001-04-21

This book is authoritatively written by two researchers working for Dan Jones at the Lean Enterprise Research Centre in Cardiff University. Dan is co-author of the Machine that Changed the World & Lean Thinking - the books that started the whole lean thing off - and wrote a couple of the chapters. It provides an excellent set of case studies and chapters written by a number of leading academics and practitioners in the lean arena. The book is a great reference aid for a lean practitioner. It is made up of 7 sections - including background to where lean came from and the principles, a section on analysing supply chain performance and identifying waste, examples of improvement activities conducted by the authors and the Cardiff research team, and a section (Towards the Future) looking at new areas of lean research and new lean tools that practitioners will provide thought provoking and really useful. It does a number of things really well: 1. It is a good reference book as it contains manageable chapters that can be read in isolation from one another. There are good summaries of things like the Lean Principles, 7 wastes etc. and a good section on further sources of information on lean. 2. For the practitioner there are some useful tools and techniques that can be taken away and used right away - for example the value stream mapping and demand amplification tool sections are really interesting. 3. It takes lean manufacturing and shows how it is applicable in a number of environments - very thought provoking and quite leading edge. I would say it is a very worthwhile read for anyone interested in lean - student or practitioner.
